Repairing Damage to Ms. Pac-man Rear Door

I'm trying to decide if I should just make a new door out of plywood or give a shot at repairing the original one.

Has anyone successfully used Bondo or anything else to build up the worn away edge of these doors?

I'd be curious if it's possible to repair this too because mine is also worn. I'm not that handy with a router and. :(
 
IMHO, waste of time, especially since what's lost is the edge/shape. The original back door on my Pac is plywood, but on my Ms Pac - particleboard. Despite the many negatives, I would use particle board for a Ms Pac back door. Aside from it being the original type material, it will stay flatter.
 
To make a new one you need
-tablesaw - to cut the panel accurately and square
-either a router with a rabbet set or a dado blade set for the tablesaw (easier)
-forstner bits to do the 2 step (2 bit sizes) hole for the lock and the corners of the vent holes
-jigsaw to finish the vent holes (straight cuts)
-stapler - to reinstall screens
-prime
-paint
-lock set

I'd only add that, with such a small lip, you could cut the rabbet by making a few passes on the table saw to nibble it away, if lacking a dado set.

You are absolutely right. I actually did that recently to make a Centipede back door. That would be quicker than switching out and stacking the blades and clean enough cut I think.
 
Leave them out of a cab and sitting around. They swell and start to flake apart on edges. My Burgertime back door started that direction just from sitting in the corner for a year.
