Did you use an orbital sander? Thats what I used and its not a terrible pain in the ass.
 
You want to sand bondo with a block using 80 grit and work your way down to 220. Using a block will take the bondo down even and flat.
I hope you put some screws in that corner to reinforce it.
Bondo alone isn't strong enough to hold once it get hit good.
Something that big I would put small screws sticking from the middle out to the edge and then use wire from screw to screw to act as reinforcing,kinda like rebar.
Just make sure to keep it all within the thickness of the panel.
 
Thanks for the tips guys, I used an orbital to bring it down then sandpaper on a block to start the finish sanding...

Its a mess but I cant use my garage at the moment cause someone parked a $100,000 car in it and didnt leave me the keys to move it... ( I wouldnt trust me either!)

I did the sanding in a mudroom with plenty of ventilation, but wheeled it into the kitchen to do the application, no heat in the mudroom.
 
I do my bondo work in the garage next to the door while wearing a mask and the smell still almost knocks me out. I dont know how you made it without passing out.

i don't think bondo smells that bad. I almost always use it out doors but I never wear a mask and to me it's not that strong a smell.

Same here.
I grew up smelling bondo since my Gramps was a body man with his shop in the 3 car garage in his back yard.
 
Doesn't smell too bad, but really bad for you. Bondo's not fun but at least you really can't screw it up. Worst case scenario, either add more or sand more off. F'in up side art or stencil painting is much worse...and more expensive to fix!
 
Actually i kinda like the smell but i know its bad for me and thats all i need is one more thing thats bad going into my body.
 
I also used bondo for first time this past weekend and it was a learning experience. I used all the tips i read on here and it turned out pretty good.(fixed a missing corner piece).that stuff gets really hard and is a great product.

If 15 years of drinkin and smoking didnt kill me I dont think the bondo stands a chance :)

I sanded bondo with 120 grit sandpaper. I truly hated my life. I will entertain this 80 block for the next time. got a Defender cab to fix up next.
