I bought the Harbor Freight set a few years back and when I pulled it out, it jumps from 1" to 1 1/4". I need to knock out some holes for Nintendo buttons which are 1 1/16" Does anyone have a 1 1/16" punch that I could borrow, or would the 1 " work with a little filing?

Use a 1" and a die grinder or air multi tool. It won't be perfectly round, but the edges of the button should cover it.

Or get a nice Greenlee manual punch set, but you'd probably have to order it, and it wouldn't be anywhere near as cheap as HF (cash or quality-wise).

Or maybe punch it at 1" and use a unibit to step it out to 1-1/16".

I'll try the third option. Thanks.

I will second the 1" punch and unibit suggestion.

You know what's funny about this? You have to drill a 3/4" pilot hole to use the 1" KO Punch. Then you use the 1" KO Punch. Then you use a step bit to drill it bigger. All the while I have a 1 1/16" metal hole saw bit sitting right here. Hmmmmm, 3 steps or 1 (not to mention I have to run out and buy both a 3/4 metal bit and a unibit)? Whoever said using a KO Punch was the preferred method is a drunkard.

I have a bi-metal hole saw at an inch and eighth. Would be just a 16th big for the Nintendo buttons, but the aprons would cover it.

You want to borrow it? I could drop it in the mail...and watch it get lost.

I already stated that I have a 1 1/16" hole saw blade myself. Thanks anyway.

There's already a half dozen replies yet nobody is questioning what Phet will be doing with a "knock out punch"???

:p:D:p:D

Yeah, I saw that. I must have clicked 'submit' just seconds after you gave your update with your hole saw update.

Any reason why you can't use your hole saw?

Careful with the hole saw. They tend to make a hole a good 1/16" or so larger than advertised. When we used to use hole saws to build panels the 3/4" stud on our hydraulic punch would have a good amount of play, we actually picked up self-centering punches because of it. And the hole will be jagged with a hole saw OR unibit and need either light grinding or a quick pass with a larger unibit to rip the leftovers off.
