    Options 2 and 3 would be the ones I would look at. 3 is the most practical unless you could easily disassemble the cabinet without damaging it. The blocking could be installed below the groove (glued and screwed) and that would make the height the same.

    I know how you feel :) I used pocket holes on my last project (not a cabinet, but my 3D printer bench) and they did work, I just didn't like them for this application.

    For me, "It depends". Like my Reactor, I had to cut the bottom 3" off of the cabinet because the Particle board was badly swollen. I used high quality ply to fix it. Unless you're looking inside the cab, you'll never know. The cabinet is now a lot more durable because I didn't use particle...

    NOS is a better route if you're looking for Authentic. 3D is good if they don't exist and what you have is destroyed.

    Correct. However, you're not getting clear prints from a 3D printer (at least not a consumer level printer).

    Yes they are different. A little under the weather right now, but I'll post some pictures later of the differences.

    It always takes multiple iterations because 3D printing is not 100% accurate. You are also trying to reproduce something that is already built, so some measurements might be damn near impossible to get without destroying what you're trying to reproduce.
